⚡ Energy and Utilities Are Not “Fixed Overhead”. They Move with Speed, Changeovers and Idle Time — and PPC Can Influence Them.

📖 11-min read  ·  Cost & Capacity  ·  PPC + Plant Heads + Finance

Most converting plants treat electricity, compressed air, steam and chilled water as fixed monthly costs. In reality a large part of the bill is driven by how the plant is run: machine speeds, number of changeovers, idle time with systems left on, and dryer settings. PPC and production can move these numbers without buying new equipment.

This article shows where the variable portion sits and what practical levers exist.

📌 30-Second Snapshot
  • Dryers and compressors are usually the biggest energy consumers
  • Idle time with dryers/air left on is pure waste
  • Shorter changeovers and better sequencing reduce energy per kg
  • Track kWh or utility cost per MT as a secondary KPI
  • Simple shutdown discipline often beats expensive retrofits
Energy cost drivers in converting

1. Main Energy Drivers on a Converting Line

Utility Main consumers What increases consumption
ElectricityDryers, drives, chillers, lightingHigh dryer temp, long idle, many start-stops
Compressed airPneumatics, web handling, cleaningLeaks, continuous blow-off, idle compressors
Steam / thermalSome dryers, laminatorsUnnecessary high set-points, poor insulation
Chilled waterChill rolls, some processesRunning when not needed, low set-points

2. Levers PPC and Production Actually Control

  1. Sequencing & changeover reduction — Fewer stops mean less ramp-up energy and less time with systems idling.
  2. Idle discipline — Dryers, air and chillers switched to standby or off during long waits and shift ends when safe.
  3. Speed vs efficiency — Running at the sweet-spot speed often uses less energy per kg than forcing maximum brochure speed with high waste.
  4. Job grouping — Similar structures and colours together reduce dryer and viscosity changes that cost energy.
  5. Basic measurement — Even a simple kWh per MT or utility cost per MT trend tells management whether the plant is improving.

3. Practical Starting Actions

  • Walk the plant at shift change and note which machines have dryers/air still running with no web.
  • Add “utilities off / standby” to the end-of-job checklist where safe.
  • Ask maintenance for a rough split of the electricity bill (dryers vs drives vs others).
  • Include energy awareness in operator training — it is not only a finance topic.
💡 Floor Rule: Energy and utilities are partly variable. PPC that plans fewer changeovers and production that shuts systems down when idle will move the bill without capital investment.

Track utility cost per MT alongside classic productivity KPIs. It is one of the cleaner ways to show operational improvement to management.
